why can't i print a card sized 4.9 x 9.8" using custom settings, i get a response that the printer does not support that size despite printing it on several occasions previously?

How big an area are you trying to print? You may need to use the next smaller paper size, that should work. The only down side here is the larger margins.

You should be able to print that size, what may be going on is that the paper width needs to be 4.5" and length set to 9.5", you may have to change orientation from Portrait to Landscape.
